This guy sandblasted his homebrew GPU cooler to clean it up, "...and further provides a micro-porous surface for enhanced heat transfer." My experience with sandblasting is that the pressure would be enough to tear the hell out of the fins, and to do at a low enough pressure the blaster nozzle...

Where to place the thermal sensor?

What mobo are you using? If it is non-intel I'd question the accuracy of the built-in temperature probes. Why don't you use it to in beside your cpu core and compare?

CPU upgrade for AX6BC mobo

The AX6BC will support CPU's with a 133 FSB, and has 1/4 PCI divider so everything isn't running out of spec, except your graphics card I think. So providing memory and graphics can handle it any of the Coppermines are usable. Celeron 900 is alright bang for buck. Your MSI slotket supports...
