The Inspiron 640m and e1405 are the exact same computer, it's called 640m on the Dell US Business site and e1405 for Dell US Home. I believe the only difference is e1405 gets the option of Windows Media Centre. The old 600m and 630m/640m are totally different chassis designs.
Touch the heatsink when it's under load and reporting 79C, it should be burning hot if the chip is actually that hot and the heatsink is installed properly. If it's not burning, either it's not seated correctly or the sensor reading is totally off.

Cheesehead made a typo, the HGL30 is Core Duo, not P-M so it is a pretty decent deal. The go7600 on it seems a bit underclocked though, but still destroys the go7400 and X1400.

Off the top of my head, the ones i'm sure that have s/pdif optical out under 6lb are the MacBook Pro, Asus W3J and Asus W7J. I believe a lot of the Dell's uses a 7-pin s-video adapter to get coaxial output.
You can add Gateway and Asus to the list of manufacturers. Best Buy and FutureShop in Canada have a few budget Gateway models with the Turion X2, I'd be surprised if there weren't any in the US. Europe already has the Asus A6T (z92t barebone in NA).
It's an older D410, first Latitude to sport that particular look with the new Core Duo Latitudes (D620, D520, D820) following suit. And it was part of the recall back in December.

There's no way that it's actually passively cooled, you can hardly do that with ULV processors in notebooks. The heatpipe will lead to a heatsink where a fan will blow through to dissipate the heat. I don't think there's any notebook where the fan actually blows over the CPU.

14.1" for a good balance of mobility, performance and battery life. SXGA+ for non-widescreen, WXGA+ (1440 x 900) for widescreen like in the upcoming Latitude D620.
I have a 15.4" widescreen now, it's a bit bigger and heavier than I'd like but 14" WXGA wasn't gonna cut it for real estate.
Their 17" notebooks currently don't have the fastest video card on the market, but their smaller notebooks are just as powerful as the competition. No one else has announced a 14" widescreen with Core Duo and X1600 like the W3j for instance.
